Optimizing Production Processes with Simulation – McKinsey & Company

We develop and integrate worldclass technology and processes to help clients optimize operations and physical products with advanced analytics and simulation. Last year, we partnered with Simio to build a discrete event simulation of an automotive client’s manufacturing processes (dozens of SKUs across multiple lines).

While the simulation itself generated immediate value by enabling clients to evaluate “what-if” scenarios and improve operational heuristics, we wished to improve throughput further by building an end-to-end pipeline for automated production scheduling optimization. By integrating a custom genetical algorithm, Simio simulation, and the client’s real-time production systems, we were able to improve average throughput by over 6% through improved production sequencing.

Penske Truck Leasing is one of the industry’s largest transportation services providers, with a fleet of nearly 440,000 vehicles that are serviced from nearly 1,000 full-service maintenance locations in the United States, Canada and Mexico.

A Penske facility normally has thousands of vehicles coming in and out of that location for repairs and general maintenance needs on an annual basis. To function efficiently, our technicians require the right workstation allocation, parking, tooling and equipment, etc. Our modeling work provides tools for our local leadership teams to manage the growth in our local fleets (our sales representatives are hard at work each day increasing the number of truck rentals, multi-year truck leases, and contracts for Penske to provide maintenance on our customer-owned vehicles). The simulations provide key data for our managers to make better-informed decisions around the volume and timing of capacity-related constraints.
